Victron Orion XS 1400 Wire Size: Can You Fit 4 AWG Cable?

One of the most common questions we see about the Victron Orion XS 1400 DC-DC charger is what size wire to use. Especially when the charger is being installed in an RV, fifth wheel, travel trailer, or truck camper with a long cable run.
The Orion XS is designed to take power from the vehicle’s alternator and use it to charge a lithium battery bank while driving. The challenge is getting that power from the front of the vehicle to the charger without losing too much voltage along the way.
Why Cable Length Matters
In many RV installations, the cable may run 20 feet or more from the truck’s alternator or starter battery toward the rear of the vehicle. Depending on where the Orion XS is mounted, the total positive and negative cable path can become even longer.
The longer the cable run, the more important wire size becomes. Using cable that is too small can create voltage drop, reduce charging performance, and generate unnecessary heat.
A 6 AWG battery cable may be easier to insert into the Orion XS terminal, but it may not be the best choice for every long-distance installation. Moving up to 4 AWG wire can help reduce voltage drop, but that introduces another issue: actually getting the larger, fine-strand cable into the terminal cleanly.
The Problem With Fine-Strand 4 AWG Cable
High-quality marine and RV battery cable contains a large number of fine copper strands. That flexibility is useful when routing cable through an RV, but it can make terminal installation more difficult.
A wire ferrule is often used to hold the strands together and create a clean cable end. The problem is that the ferrule also adds material around the conductor. Even after crimping, the finished cable end may be too large to fit properly into the Orion XS terminal.
In our latest tech tip, we tested a longer ferrule on 4 AWG cable and tried multiple crimping methods. Even with careful compression, the finished end was still difficult to insert.
Can a Zip Tie Help?
Another method is to place a small zip tie around the cable insulation near the stripped end. The zip tie keeps the strands bundled tightly while the cable is guided into the terminal.
Once the wire is seated, the zip tie can be carefully removed.
The method can work, but it is not foolproof. During our test, one or two small strands were still visible outside the terminal. That is not something we would accept as a finished connection. If any strands are missed, the cable should be removed, cleaned up, and installed again.
Every copper strand needs to be fully seated inside the terminal. A loose strand can reduce the effective conductor size and increase the risk of a poor electrical connection.
What Is the Best Wire Size for an Orion XS 1400?
A shorter cable run may work well with 6 AWG cable, while a longer installation may benefit from 4 AWG cable. The important thing is to calculate the voltage drop for the complete circuit and make sure the cable, fuse, connections, and charger are all properly matched.
Always follow Victron’s current installation instructions and use the recommended terminal torque. A cable that fits into the terminal still needs to be properly secured and protected.
